# 5,012 Sq Ft Commercial Floor Transformed in Just 5 Days

A look at how our crew ground, coated, and finished a 5,012 sq ft public building floor in five days without shutting the space down for long.

Five days. That was the window we were given for a 5,012 square foot public building floor, and it was not negotiable. The building had a schedule to keep, staff who needed to get back in, and a slab that had spent years quietly deteriorating under vinyl tile.

## The Starting Point

The existing floor was vinyl composition tile over a slab poured in the early nineties. Roughly a third of the tiles had lifted at the corners, the seams had gone dark with years of mopping, and the maintenance team had given up trying to keep the finish consistent. Underneath, nobody knew exactly what condition the concrete was in.

That uncertainty is the single biggest risk on a job like this. You can measure a floor precisely, price the coating precisely, and still be wrong about the timeline if the substrate under the tile turns out to be a mess of adhesive residue and patch repairs.

So the first thing we did, two weeks before mobilising, was pull tiles in four spots across the building. Two came up clean. One revealed cutback adhesive, the black tar-like glue that was standard for decades. The fourth showed a soft, dusty slab surface that had clearly never been sealed. We priced accordingly and told the client where the risk sat.

## Day One: Demolition and Gross Removal

Tile removal on 5,012 square feet is not delicate work. We ran ride-on scrapers through the open areas and hand tools around the perimeter, columns, and door thresholds. Everything went straight into a skip staged outside the loading door.

By mid-afternoon the tile was gone and the adhesive was the visible problem. Cutback covers ground more slowly than bare concrete because it heats up, softens, and loads the diamond segments. We switched to a more aggressive metal bond and accepted that day one would run long.

The crew finished the gross removal at about seven in the evening. Behind schedule by roughly two hours, which we made back on day two.

## Day Two: Grinding to Profile

This is the day that decides whether the floor lasts. Two planetary grinders ran in overlapping passes across the full footprint, taking the surface down to clean, open concrete with a CSP 2-3 profile. Both machines ran under HEPA dust extraction, which is not optional in an occupied public building.

Grinding also revealed the honest condition of the slab. We found:

-   Eleven linear cracks, all static, ranging from hairline to about four millimetres
-   Three spalled patches near the old loading threshold where forklift wheels had chipped the edge
-   One low area, roughly 40 square feet, where an old plumbing trench had been backfilled and finished slightly below grade

None of that was a surprise. All of it was work.

> Moisture readings across nine test points came back within tolerance. Had they not, the whole schedule would have needed a mitigation primer and an extra cure day, and five days would have become seven.

## Day Three: Repair and Prime

Cracks were chased out to a clean V with a crack chaser, vacuumed, and filled with a rigid repair resin. The spalled patches were rebuilt with a fast-setting mortar and ground flush once cured. The low area got a self-levelling underlayment, feathered out so the transition would not read as a patch under a gloss finish.

Primer went down late in the afternoon across the whole floor. From that point, the building was committed. Primer has a recoat window, and missing it means abrading the whole surface again.

## Day Four: Body Coat

The body coat is the part that looks like progress. A 100% solids epoxy in a mid-grey went down in sections, back-rolled for consistency, with two people mixing and two applying so nothing kicked off in the bucket.

Working a floor this size means planning the exit before you start. You coat yourself toward the door, not into a corner, and you mark the sequence on a printed floor plan so everyone is working to the same map. It sounds obvious. It is also the mistake that traps crews on large jobs.

The body coat was down by early afternoon, leaving the rest of the day and overnight for cure.

## Day Five: Topcoat, Striping and Handover

The clear topcoat went on first thing, which meant the floor had the warmest, most stable part of the day to cure. Once it had set enough to walk, we laid out the safety demarcation lines the facilities manager had asked for: a walkway along the north wall and hazard marking around the plant room door.

Handover happened at four in the afternoon on day five. We walked the floor with the facilities manager, gave them return-to-service times in writing, and left a maintenance sheet: dust mop regularly, damp mop with a neutral cleaner, and avoid the acidic products that had been used on the old tile.

## What Made Five Days Possible

Three things, none of them glamorous.

**Investigation before mobilisation.** Pulling tiles two weeks early meant no surprises that changed the plan mid-job.

**Enough machines and enough people.** One grinder on 5,012 square feet is a two-week job. Two grinders and a crew sized for the work is a two-day grind.

**Sequencing around cure times.** Coats need 10 to 24 hours between layers regardless of how motivated anyone is. The only way to compress a schedule is to make sure the crew is never waiting on a cure they could have started earlier in the day.
